The Embedded Controller: When the machinery is worth more than the building it's in - and the computer running it no longer exists.

This one is different from the others in this series.

Not a database. Not a business application. Firmware. Industrial hardware. A controller running a piece of manufacturing equipment in operation for 22 years.

The machinery: perfectly functional, well-maintained, decades of useful life remaining. The controller: obsolete microcontrollers, manufacturer discontinued, no support, spare parts: none.

One board failure away from a production stoppage with no clear path back.

This is a category of risk that doesn't get discussed much outside industrial environments. Because it's not a software problem. It's an engineering problem that happens to involve software.

The work: reverse-engineering the existing firmware. Documenting the control logic - what the machine expected, how it responded, what the edge cases were. Replicating the behaviour on modern hardware: ARM-based controller, matched I/O profile. Testing. A great deal of testing.

My background spans hardware as well as software. That combination isn't common in this space - and it mattered here. One of our team led the implementation on the ground.

The machine runs. The controller is modern, supportable, and documented. Nobody is one board failure away from a production crisis.

If you're in manufacturing and you have equipment running on controllers you can no longer source parts for - this is worth a conversation.
